I know it's a common issue on that series of engines. I'm fairly certain that Ford sells a threadsert kit for the repair.

www.f150online.com has a ton of info on this in the forum section.

I think I have had all of them blow out in my 2000 van. There is a kit but you may not want to try it your self. You have to drill out the threads, tap new threads in and then heli coil it. Mind you this is 8 inches below the valve cover. Good luck with it!!

We have the mac tool which is the best repair kit there is out there in my opinion. It has the best insert and has not failed on any of the 4.5/5.4s we have fixed. We are in Milford ,OH though so if your interested call Brian @ Finishline 513.831.9999

Did you ever get this fixed? Have the same issue on a truck I just bought.

Brandon, I called up at FL today to get a price. Kevin said he wanted to talk to you and Brian first.

I have two types one is the normal kit you get at Carquest has the tap and insert tool . I have another that comes with a mill bit and inserts . The inserts are 18 mm outside and normal on the inside . I had a customer who had just bought a truck and the normal insert had failed and you could slide it in and out of the hole . The second kit I have fixed it nicely .

What are the vehicle years that had the plug popping problem? I have a buddy with a 2003 F100, 5.4L that is somewhat concerned.

I think the 03-04 lightnings had the revised 8 thread heads but everything else is the 4 thread.

If I remember correctly, Ford "fixed" the problem in late 02 models. I had an 03 5.4 F150 and never had any problems.
